Today’s Metal AM Systems- Unstable Process Today’s metal AM systems meet the classical definition of an unstable process based on metal printed parts data that exhibit unit-to-unit variations that do not behave consistently over time or within normal distribution control limits. As a result, these systems are marketed for prototype or proof of concept programs with preset factory specifications to support all generic applications. Today’s metal AM systems share a common configuration, namely; a 400W/500W laser designed for the rapid cutting of metal, a Galvo scan head deflecting the laser across the build plate and an F-Theta lens that determines the build plate size limited to 250mm x 250mm (typical). The three critical areas contributing to an unstable process is the use of a laser designed for subtractive material processing, the Galvo scan head and the manner in which the metal material is treated under laser processing.

FONON CORPORATION Today’s Metal AM Systems- Unstable Process Today’s metal AM system platforms are based on Subtractive Material Processing machine standards intended to cut metal rapidly at high-temperatures. Metal printing speeds referenced today are based on the laser’s operational speed instead of the correct processing speed required of each metal powder type. To improve parts quality, the processing speed of the laser must align with the processing characteristics of each metal powder type accounting for transition temperature, specific wavelength reflectivity (absorption), viscosity, density, and thermal conductivity. The use of a Galvo scan head contributes to continuous changes in the laser’s focal point, uneven energy distributed across the build plate (reflectivity) and endless distortions in beam spot size. These changes are unpredictable resulting in hydrodynamic motion and other convective and thermocapillary forces creating conditions that cause significant deformations that are frozen-in during solidification affecting parts quality. To improve parts quality, next-generation machines must eliminate the Galvo scan head.

FONON CORPORATION Today’s Metal Printed Parts Do Not Meet the Conditions to Move into a Production Environment End-users with extensive metal printing IP and parts data libraries are based on today’s family of prototype or proof of concept metal AM systems. There is not one metal printing company that has achieved a Manufacturing Readiness Level (MRL) indicating the ability to move a metal printed part into a production environment that requires either FDA or FAA approval related to patient or passenger safety. Experienced end-users have acknowledged a range of MRL3- MRL5 with only one company announcing MRL6. General consensus on parts quality today by metal printing companies: • Unfavorable Residual Stress • Inconsistent density throughout part

• Rapid temperature changes (heating/cooling) affect the microstructure resulting in variations in strength, ductility, toughness and modulus

FONON CORPORATION Metal Printing In A State of Flux Experienced end-users recognize that something must be done to improve parts quality. Extensive investments in post processing technology have helped but still limited at best to MRL6. One train of thought is to incorporate sensors/algorithms into today’s metal AM systems to identify areas for improvement with the perception these efforts may lead to higher quality parts. While we contend that today’s metal AM system are inherently unstable, we support this process anticipating the results to further confirm our position. Our approach to stabilize the metal AM printing process is academic based. A formula we have utilized repeatedly with respect to commercializing innovative technologies using the same methodology. From a physics/mathematical process, we understand the properties of the metal material and their behavior under laser-processing optimizing the laser parameters to uniformly elevate the solid through its transition state into its liquid state.

FONON CORPORATION Technology Advantages- Unlimited Build Plate Size Eliminating the Galvo scan head and incorporating DDMS technology, the laser is positioned orthogonal to the build plate that by definition provides a constant focal point, no deviation of energy transferred to the work (predictable absorption rate) and a consistent beam spot size. Using Direct Drive Motion System (DDMS) technology, the laser is transported with pinpoint placement accuracy across the build-plate.
